And this may seem like a dumb question; but did you hold them in that blank housing you said you had? I'm just curious because I thought the one hole had a flat edge against a piece of the case, and plug doesn't look like it has a flat spot for it.
I'll ship them out tomorrow, well i'll drop them off, they should go out monday morning. 2-3 days to get to you. I made 8 today, so I have enough to give out a couple sets. The CAD program is written, so I can do as many more as I like providing I buy material and take the time, I just want a couple in some different housings to check the size, I know castings vary a little, and I'm only about .020" undersize on the small part.

Not sure what you mean by a flat spot... They fit the housing I have. Do you have a picture of what you are talking about?

Wow, that is exactly like what I had pictured in my mind as a good solution! Nice work Joe. Also, to bond them in place, I would recommend using Fusor (fuse-er) Metal bonding adhesive. I have used this stuff for years, and it is very strong. I have seen a demo, where they bonded 2 peices of thick metal together, then gripped the 2 with a frame machine to try and break the bond. Every time th metal itself would rip apart and the Fusor would remain in tact and not budge at all. It is kind of expensive, but one tube will do quite a bit of bonding. http://www.lord.com/Home/ProductsSer...2/Default.aspx

i would have to agree with watts,,i have seen fusor and 3ms stuff take a serious beating and hold,,i did a box side on a dakota with fusor just to have the truck hit again a week later in the same side wrecked the whole box on the truck but yet the fusor held tight on the box side i had replaced, that would be the way i would do them

How much does that stuff run? I'd imagine its probably too expensive for most people as a one time thing.

last time i bought the 3m brand it was around 35 for the tube,,but they also take a special gun to dispense the two parts equally,,not sure if the price is the same now or not,,that was a year ago or so,but you can find deals on them on ebay,just watch for the expiration date on the product

The top slot is close to the edge of the case, but I thought I saw a picture in the past where it was right up against it. Maybe I'm just off my rocker.

As for epoxy, I plan on using Quicksteel. Like Joe said, that stuff sounds awesome, but is too much money for a one-time thing.

Does anyone have a cleaning solution they recommend for the case? I'd like to get as much oil/dirt out of it as possible before applying the quicksteel.

Acetone should get it clean. Or brake cleaner.

I see what you mean by the flat spot, i believe there is enough clearance, I will double check, if it doesn't clear, a file will fix it in a minutes work, it would be very close already. If thats needed, let me know so I can reduce the size of the outer flange in the future.

Yeah, I figured if it didn't fit already it'd be very close. I'll let you know what I find and send pics back to ya. (if need be I'll trace it on some paper, scan it and email you an image of the finished shape)
